Create the Perfect DIY Mario Costume

Mario is a hot topic at our house. From the classic games to the newest Super Mario Bros. movie, we’re fans on every level! Playing dress-up is one of my 4-year-old’s favorite ways to spark imaginative play, and sewing is my favorite hobby, so homemade costumes were a natural fit. This Halloween, we’re dressing up as all the different versions of Mario—Fire Mario, Ice Mario, Metal Mario, Star Mario, and more! Each DIY Mario costume includes the classic plumber overalls, Mario hat, long-sleeve shirt, mustache, and gloves. While I sewed most of our costumes, you can easily shop for pieces and put together your own DIY Mario look!

DIY Mario Costume Types

Here are some of the different types of Marios, each with their unique colors and features:

Fire Mario

Metal Mario

Star Mario

Ice Mario

Tanooki Mario: Red hat, blue overalls, red shirt. Wears a brown raccoon-like suit with a tail that lets him fly and turn into a statue.
Builder Mario: Yellow hat, red overalls, yellow shirt. He wears a tool belt and uses a hammer, popular from Super Mario Maker.
Flying Squirrel Mario: Red hat with flying squirrel ears, blue overalls, red shirt. Has a cape resembling flying squirrel wings, letting him glide.
Cape Mario: Red hat, blue overalls, red shirt. He wears a yellow cape that allows him to fly.
Cat Mario: Yellow hat with cat ears, yellow overalls and shirt in the form of a cat suit.
Propeller Mario: Red hat with a propeller on top, red overalls, yellow shirt. His helmet propeller allows him to launch into the air.
Penguin Mario: Blue hat with a penguin design, blue overalls and shirt.

Each version of Mario stands out with different abilities and unique designs, making them fun to bring to life with DIY costumes!

DIY Mario Costume Hats

I have been looking around for a good Mario hat tutorial, but I have been struggling to find one that has a style I like. There are many free patterns for Mario costumes for kids out there which are great, but none of them lived up to my standards or vision.

I didn’t want my Mario hats to be felt or fleece and I wanted them to be shaped like Mario’s plumber hat. So I started to search the internet.

I would find a pattern that I thought would work, then I would make it. I made Mario hats from 4 different tutorials and disliked all of them. Some were too stiff, others were too floppy.

Just when I was about to give up, I found a plumber hat pattern on a Japanese website. It looked perfect! It is exactly what I had in mind when I started my mission to make Mario’s hat! Except… I don’t speak (or read) Japanese and Google Translate can only get you so far. So with some trial and error, I figured out this DIY Mario hat! And I think they turned out perfect!

I thought I would give you a little tutorial on how to make this free pattern.

Step 1: Cut the Fabric Pieces

Start by measuring the head size for the person you're making the hat for. For reference, I used size 50 for the baby and size 64 for the rest of my family (husband, boys, and myself).

Once you have your measurements, find and print the Mario plumber hat pattern HERE. The sizes are in inches at the end of the pattern list for easier reference.

Now, let's cut out the fabric pieces. You'll need:

Fabric of choice (I used broadcloth cotton)
Iron-on interfacing (for stability)

You'll be cutting out 9 pieces:

Top (1)
Side (1)
Brim (2)
Brim Interfacing (1)
Side Lining (1)
Emblem Circle (1, in white)
M (1)

Step 2: Attach the Interfacing

Iron the interfacing onto the wrong side of the coordinating fabric pieces:

a. Attach the brim interfacing to one of the brim pieces.
b. Set aside for now.

Step 3: Assemble the Brim

With the right sides together, sew the two brim pieces along the outer curved edge. One of these should have the interfacing attached.

After sewing, turn the brim right side out and press to ensure a clean curve. Set the brim aside.

Step 4: Add the Emblem to the Side Piece

Next, sew the emblem.

Take the white circle emblem piece and either sew or use iron-on vinyl to attach the fabric "M" to the center.
Once the "M" is in place, sew the white emblem (with the "M") onto the center of the side piece of the hat.

Step 5: Attach the Top to the Side

Now, sew the top of the hat to the side piece:

Fold the top piece in half and align it with the center points of the side piece.
Sew around the circular edge, connecting the two pieces.
Turn the hat right side out and press the seams flat.

Step 6: Sew the Brim to the Hat

Sandwich the brim between the side piece and the side lining piece:

Align the side pieces right sides together with the brim in between them.
Sew around the bottom edge of the hat, making sure to catch all layers, including the brim.
Turn the hat right side out and press the seam.

Step 7: Topstitch the Bottom Edge

Finally, after pressing the bottom seam, topstitch around the lower edge of the hat for a clean finish.

Now, your homemade Mario hat is complete! This Mario hat sewing guide will help you create the perfect hat for your little one’s imaginative adventures. We used the Patterns for Pirates overalls pattern for our Mario costumes. The pattern was easy to follow, and the best part was being able to customize the fabric colors to match each Mario version perfectly.

We love the Peek-a-Boo Pattern Shop, and to create the perfect shirts to color-match our hats, we used their Kid's Essential Tee pattern. The skill level is beginner, and the long sleeve shirt was super simple to make, making it perfect for our costumes!
